Well; I've put this off enough. This is one phase of my project I was dreading. But it has to be done. I decided to get brave and cut out the drivers side quarter panel. (It did need the WHOLE panel on this side.) And as you can see; along the bottom rear is rotted too, so I'll have to fab that part. I figured maybe I would keep a pictorial record for you novice bodywork guys such as myself. So that way if I blow it; you'll know what not to do; and see exactly WHY. You can see the outline of the new panel. I cut this short in case I decide to flange the metal and do the overlap technique (which I probably won't. I depends how I feel about it tomorrow) At any rate; it'll be easier to make a more exact cut without the weight of the old quarter if i do decide to butt weld the new one on. I'm putting in new tubs on mine thank God. I couldn't imagine having to get the quarter off and save the old wheelhouses. Finding and releasing all the spot welds is a total pain. I did find an area at the forward side of the of the panel where there had been a previous repair with about a 1/4 inch of filler thats going to be hard to match up I suppose. Anyway; I'll keep adding pics as I get each step done (or ruined).  The passenger side will be much easier I think as the rust is only along the top rim. |

Yeah; I guess I really didn't have a choice though. The new wheel tubs were the next thing on the agenda and I need the new inner fender profile before I could put em in. (But with enough putty; only I will know they've been replaced) Heh heh I'll probably have to create an illusion with paint and trim to cover it up |

Best way is to cut most of the old one out and lay the new quarter over the old one. Attach it with sheet metal screws and then start to cut. Weld the new panel to the old one where you cut them both. The piece of the old panel will fall away inside and the piece of the new panel can be snipped off as you go. Works best with a small body saw.  |

Well; I welded on it for about 2 hours today, and spent another hour grinding the welds. It did warp a little bit; but nothin so great that it can't be blended with a little filler. After all; it isn't a show car, so I guess it'll be OK. When I do the other side; I'll try to be even more prescise with my cuts. It's amazing what a difference of 1/16th of an inch can make when you butt weld the joints. I'll have to fab a little piece for the bottom behind the wheel opening.

One more thing. It is very easy to build heat while grinding. I've seen lots of people take their time with the welds keeping it as cool as possible but then warp the panel by being too aggressive while grinding. Just take your time and be patient. |

The passenger side wasn't as bad. Oh; and I forgot to mention; I put a coat of rust converter on thesurface rust of the inner panels you see at the rear.
I have a question about the new panels. Does the black coating have to come off for the filler to stick? (I know it does for welding)

Good progress. I think I would at least scuff it up with some 80 grit just to give the filler something to bite to. I'm no pro though so we'll see what others have to say.

i rough areas to be filled with a fresh 24 grit disc........i dont "hold" the trigger though, i hit the trigger and grind while it slowing down. use a half round cheesegrater to cut the excess filler and get the panel straight. tap down any high spots after the first coat. sand with 40 after cheese grating, then 80, then finishing plastic. sand that with 100 and prime. it should look something like this.

Nope; and I'm wishin I would have cut that a bit higher above the body contour. It's gonna be really hard to flatten where it is I think. |

The black coating on the new patches is "E-coat", it needs to be sanded but not sanded off. The filler will stick it to it without any problems as long as it is sanded rough (40 grit then 80 grit then filler). "E-coat" is put on with an electrostatic charge and is very good rust preventative.
