I've done it a few times without really thinking about it. This is a good question though....  Popcorn

be careful of the fumes...they are toxic........also, to get penetration, you should grind off the aluminum where you are going to weld so the bond can be steel to steel.

The preferred method is 309L filler. This is available in Tig or Mig. If you use steel filler (ER70), cracking could occur.

i have to say, ive blasted a few sets of stainless tips on with regular steel mig wire, 75/25 and didnt even touch the coating.  never had a problem. for an exhaust system i dont think you would have a problem.

Welding the aluminized will work just fine.  Be carefull welding the stainless though.  The fumes are way more toxic than most people understand.  Make sure you have plenty of ventilation, or ideally, wear a respirator while you weld it.  At work we have to wear a self contained breathing pack to weld stainless.  good luck!

What are the fumes.  You would need the correct type of filter to be effective.  How do you fit a respirator under an arc hood?

The fumes can have chromium and nickel. They make low profile filters that fit under your hood.

We use these.
